The fuel tank

Hold the top of the fuel tank upside down, and place the
fuel cap inner over the circled holes on the inside of it.

Your parts
The fuel tank is positioned towards
the front of the frame, which improves
the overall weight distribution of the
bike. Placing the tank near the front
positions it over the centre of gravity,
which increases the stability of the bike
when it is being ridden.

This stage is now complete. To prevent damage to the
parts, always store them in a safe place until you need
them again.
Align the holes (circled) of the fuel cap inner with those in
the fuel tank.
Turn the fuel tank over and hold the fuel cap outer, as
shown. Locate the three circled holes on the upper side of
the fuel cap inner and the three circled projections on the
fuel cap outer.
Loosely t a 2.3 × 5mm screw into the hole at the front of
the cap inner (circled).
Align the projections and holes of the fuel caps, then push
the fuel cap outer straight down until it clicks into place.
Check that the lock cover is able to open and close (inset).
Loosely t a 2.3 × 5mm screw into the hole at the rear of
the cap, then turn the screws alternately, a small amount at
a time, until they are both fully tightened.

To check the t of the cylinder head and cylinder head
cover, hold them both the same way up and locate the two
projections on the inside of each one.

The engine is mounted directly beneath
the fuel tank, angled slightly forwards.

This stage is now complete. Although you can’t see very
much of the cylinder head on the completed model, it
adds a good sense of weight and detail.
Fit the two parts together. The cover
should t just inside the edge of the head.
Tighten the screw into place.
The instrument panel is very delicate. Wrap it up with
tissue paper to protect it until it is needed.
Hold the parts together, and insert a
2.3 × 6mm screw into the hole (arrowed)
in the bottom of the cylinder head.
Tighten a second 2.3 × 6mm screw into
the hole on the other side of the bottom
of the cylinder head.
The instrument panel cover should be stored, along with
the instrument panel, in a bag marked with the stage
number so that you can identify them easily when you
need them at a later stage.

The upper
crankcase
STAGE 03

Area you are working on
The Hayabusa’s engine is located directly
behind the radiator and is partly covered
by the fairing. While the engine is a
fairly compact unit, it is actually made
up of four large cylinders positioned
transversely (in a straight line across
the bike).

Hold the upper crankcase and the cylinder head assembly
(Stage 2) as shown in the photo.

This stage is now complete. With the
upper crankcase attached, the size
of the engine has increased again.
Keep any assembled or unused parts
separately in labelled bags.
Tighten a 2.3 × 6mm screw into the large hole at the other
end of the underside of the crankcase.
Fit the cylinder head and upper crankcase together. The
raised edge of the crankcase should t inside the edge of
the cylinder head.
Tighten the screw into place.
Place one of the 2.3 × 6mm screws into one of the large
holes in the underside of the crankcase, as shown in the
photograph.

The Hayabusa set a new standard for
the development of high-performance
tyres, which now had to be capable of
running at speeds of up to 300km/h.

Soften the rubber of the front tyre by twisting it with
your hands.

This stage is now complete. Store the
wheel and unused parts in labelled bags
until they are needed.
Use a toothbrush to clean the surface of
the tyre.
Peel o one of the tabs of double-
sided tape from the strip. Place it
into the recessed area of one of the
balance weights.
When one side of the tyre is properly
positioned on the wheel, turn them both
over and repeat the process to t the other
side of the tyre.
The balance weight should look like this
when tted.
While only one weight has been tted,
more have been supplied, which you can
add to the wheels if you choose to.
Hold the front tyre and put the front
wheel, provided with Stage 3, inside it.
Rotate the wheel slowly as you work one
side of the tyre onto it.
You can x the balance weight to any
point on the inside of the wheel, but
generally it would be placed opposite
the valve.
Rotate the assembly when nished to
check that the wheel and tyre are properly
tted together.
