SAFETY
Important Safety Instructions
Save These Instructions — This manual contains
important instructions that should be followed during
installation and maintenance of the alternator.
The manufacturer cannot possible anticipate every
possible circumstance that might involve a hazard. The
warnings in this manual, and the tags and decals
affixed to the unit are, therefore, not all-inclusive. If you
use a procedure, work method, or operating technique
that the manufacturer does not specifically
recommend, you must satisfy yourself that it is safe for
you and others. You must also make sure that the
procedure, work method or operating technique that
you choose does not render the generator system
unsafe.
Safety Symbols and Meanings
Signal Words in Safety Messages
The safety alert symbol indicates a potential
personal injury hazard. A signal word (DANGER,
WARNING, or CAUTION) is used with the alert symbol
to designate a degree of level of hazard seriousness. A
safety symbol may be used to represent the type of
hazard.
DANGER indicates a hazard which, if not avoided,
will result in death or serious injury.
WARNING indicates a hazard, which, if not
avoided, could result in death or serious injury.
CAUTION indicates a hazard which, if not avoided,
could result in minor or moderate injury.

WARNING Before attempting to service this
equipment, read and understand this manual and
the operating instructions of the alternator. Failure to
follow instructions could result in death, serious
injury (including paralysis) or even death.
WARNING Running engine gives off carbon
monoxide, an odorless, colorless, poison
gas. Breathing carbon monoxide could result
in death, serious injury, headache, fatigue,
dizziness, vomiting, confusion, seizures,
nausea or fainting.
Operate generator ONLY outdoors.
Install a battery operated carbon monoxide
alarm near the bedroom.
Keep exhaust gas from entering a confined
area through windows, doors, ventilation
intakes, or other openings.

WARNING Generator produces hazardous
voltage. Failure to properly ground generator
can result in electrocution. Failure to isolate
generator from utility power could result in
death or serious injury to electric utility
workers due to back feed of electrical
energy.
When using generator for backup power, notify
utility.
DO NOT touch bare wires or bare receptacles.
DO NOT use generator with electrical cords
which are worn, frayed, bare, or otherwise
damaged.
DO NOT handle generator or electrical cords
while standing in water, while barefoot, or while
hands and feet are wet.
If you must work around a unit while it is
operating, stand on an insulated dry surface to
reduce the risk of a shock hazard.
DO NOT allow unqualified persons or children
to operate or service generator.
In case of accident caused by electrical shock,
immediately shut down the source of electrical
power and contact the local authorities. Avoid
direct contact with the victim.
Despite the safe design of the residential
generator, operating the equipment
imprudently, neglecting its maintenance, or
being careless can cause possible injury or
death.
Remain alert at all times while working on this
equipment. Never work on the equipment when
you are physically or mentally fatigued.
Before performing any maintenance on the
generator, disconnect the battery cable
indicated by a NEGATIVE, NEG or (-) first.
When finished, reconnect that cable last.
After the system is installed, the generator may
crank and start without warning any time there
is a power failure. To prevent possible injury,
always set the generator’s system switch to
OFF, remove the service disconnect from the
disconnect box, AND remove the 15 Amp fuse
BEFORE working on the equipment.

WARNING Propane and Natural Gas are
extremely flammable and explosive, which
could cause burns, fire or explosion resulting
in death, serious injury and/or property
damage.
Install the fuel supply system according to
NFPA 37 and other applicable fuel-gas codes.
Before placing the generator into service, the
fuel system lines must be properly purged and
leak tested.
After the generator is installed, you should
inspect the fuel system periodically.
NO leakage is permitted.
DO NOT operate engine if smell of fuel is
present or other explosive conditions exist.
DO NOT smoke around the generator. Wipe up
any oil spills immediately. Ensure that no
combustible materials are left in the generator
compartment. Keep the area near the generator
clean and free of debris.
WARNING Exhaust heat/gases could ignite
combustibles or structures resulting in death
serious injury and/or property damage.
Contact with muffler area could cause burns
resulting in serious injury.
DO NOT touch hot parts and AVOID hot
exhaust gases.
Allow equipment to cool before touching.
DO NOT install the generator closer than 5 feet
(1.5m) from any combustibles or structures with
combustible walls having a fire rating of less
than 1 hour.
Keep at least minimum distances shown in
General Location Guidelines to ensure proper
generator cooling and maintenance
clearances.
It is a violation of California Public Resource
Code, Section 4442, to use or operate the
engine on any forest-covered, brush-covered,
or grass-covered land unless the exhaust
system is equipped with a spark arrester, as
defined in Section 4442, maintained in effective
working order. Other states of federal
jurisdictions may have similar laws. Contact the
original equipment manufacturer, retailer, or
dealer to obtain a spark arrester designed fro
the exhaust system installed on this engine.
Replacement parts must be the same and
installed in the same position as the original
parts.

If lifting or hoisting equipment is used, DO NOT
contact power lines.
DO NOT lift or move generator without

generator will occur.
WARNING Moving parts could crush and cut.
Starter and other rotating parts could
entangle hands, hair, clothing, or
accessories resulting in serious injury.
NEVER operate generator without protective
housings, covers, or guards in place.
DO NOT wear loose clothing, jewelry, or
anything that may be caught in the starter or
other rotating parts.
Tie up long hair and remove jewelry.
Before servicing, remove 15 Amp fuse from
control panel and disconnect Negative (NEG
or -) battery cable.
WARNING Hot pressurized coolant could
cause serious injury and/or property
damage.
DO NOT open radiator cap when hot.
Before servicing, allow coolant to cool.
CAUTION Installing the 15 Amp fuse could
cause the engine to start at any time without
warning resulting in minor or moderate injury.
Observe that the 15 Amp fuse has been
removed from the control panel for shipping.
DO NOT install this fuse until all plumbing and
wiring has been completed and inspected.

NOTICE: Exceeding the wattage/amperage capacity
could damage generator and/or electrical devices
connected to it.
• Start generator and let engine stabilize
before connecting electrical loads.
NOTICE: Improper treatment of alternator could
damage it and shorten its life.
• Use alternator only for intended uses.
• If you have questions about intended use,
contact your authorized dealer.
• Operate alternator only on level surfaces.
• Adequate, unobstructed flow of cooling and
ventilating air is critical to correct alternator
operation.
• DO NOT expose alternator to excessive
moisture, dust, dirt, lint, or corrosive vapors.
• Remain alert at all times while working on
this equipment. Never work on the
equipment when you are physically or
mentally fatigued.
• DO NOT start engine with air cleaner or air
cleaner cover removed.
• DO NOT operate without alternator fan
screen in place.
• DO NOT insert any objects through cooling
slots.
• DO NOT use the alternator or any of its parts
as a step. Stepping on the unit could cause
stress and break parts. This may result in
dangerous operating conditions from leaking
exhaust gases, fuel leakage, oil leakage, etc.
• If connected devices overheat, turn them off
and disconnect them from generator.
• Shut of generator if electrical output is lost,
equipment sparks, smokes, or emits flames,
or if unit vibrates excessively.
CAUTION Excessively high operating speeds
could result in minor injury and/or equipment
damage. Excessively low speeds impose a heavy
load on generator.
DO NOT tamper with governed speed.
Generator supplies correct rated frequency and
voltage when running at governed speed.
•DO NOT modify generator in any way.

AVR COMPONENTS
The AVR increases or decreases current flow to the rotor windings based on the demands of the load connected to the
generator. This results in a proportional increase or decrease in the magnetic field strength of the rotor, which is what
induces AC current in the power windings of the stator.

INSTALLATION
Lifting the Alternator
Proper tools, equipment, and qualified personnel
should be used in all phases of handling and moving
the alternator.
Mount Alternator to Engine
Refer to Figure 1 for alternator components.
The alternator is mounted to the engine flywheel via a
coupling disc. Holes in the coupling disc correspond to
threaded holes on the engine flywheel.
1. Remove the literature bag and the zip-tie from
the adaptor plates using a zip-tie cutter.
2. Remove the screws that attach the screen to
the alternator and set aside.
3. Affix the warning label to the side of the
alternator.
4. Install technician-supplied studs by hand into
holes across from each other in flywheel.
5. Slowly slide the alternator towards the engine,
making sure the holes in the coupling disc are
in line with the studs in the flywheel.
6. Install bolts with lock washers and flat washers
into the bell housing of the alternator, attaching
the alternator to the engine.
7. Apply 242 Loctite® to the bolts with flat
washers. Install through the available holes of
the alternator adaptor and into the flywheel.
8. Once the bolts are tightened, remove the studs
that were used to line up the coupling disc and
flywheel.
9. Torque the alternator to engine bolts and the
coupling disc to flywheel bolts to 25 ft. lbs. (34
Nm). Mark bolts as they are torqued with a
paint pen.
10. Reinstall screen previously removed in Step 2.
Do not over tighten the screws as this will
cause gaps between the screen and alternator
casting.
Ground the Alternator
The alternator housing has to be connected to ground.
If flexible anti-vibration mounts are used, then an earth
conductor should be connected in parallel to the base
for proper grounding. The alternator has a grounding
bolt on its mounting feet.
Mounting the AVR
Refer to Figure 2 for AVR components.
Mount the AVR in a position that allows for easy access
to the adjustment screws and AVR terminals for
connectors, jumpers, or wires.
Connecting the AVR
The AVR has a 4-pin female connector which mates
with the corresponding male connector and generator
wires (L1, L2, F+, F-).

control panel and disconnect Negative (NEG
or -) battery cable.

OPERATION
Before Start-Up
1. Make sure alternator and engine are level and
bolted securely to the base.
2. Visually check for any foreign materials.
3. Make sure all nuts and bolts are tightened
properly.
4. Check all connections against the wiring
diagram. Make sure all connections are tight
and properly insulated. Vibration can cause
connections to loosen, disconnect or rotate
causing short circuits.
5. Make sure alternator is grounded correctly
using alternator grounding bolt located on the
mounting feet.
6. Make sure fan screen is assembled on the bell
housing.
Start-Up
1. Set control panel system switch to OFF.
2. Remove the 15 Amp fuse.
3. Remove field excitation wires (F-) and (F+) from
AVR.
4. Check that all engine start-up procedures have
been followed. Refer to the engine operator’s
manual for correct procedures.
5. Reinstall the 15 Amp fuse.
6. Start engine and allow it to stabilize.
7. Set meter to measure AC Voltage. Check line-
to-line and line-to-neutral residual voltages on
alternator terminal connections.
NOTICE: Residual voltages will be much lower than
rated alternator voltages. If voltages are unbalanced or
not according to expected ratios, shut the engine down
and recheck the alternator wiring. Rated voltage is
provided in the product installation manual.
8. If voltages are correct (balanced), shut down
the engine.
9. Set control panel system switch to OFF.
10. Remove the 15 Amp fuse.
11. Connect exciter field wires (F-) and (F+) to
AVR.
12. Install the 15 Amp fuse.
13. Restart the engine and connect volt meter to the
alternator terminal board. Adjust the voltage to
the rated value by rotating the AVR voltage
adjustment screw.
• If voltage levels in Step 12 are correct,
proceed to Step 13.
• If voltage levels are not correct, proceed to
Flashing the Field in the Troubleshooting
Section.
14. Start the generator and test with load applied
following instructions in the generator
installation manual.
Shut Down
Refer to the generator operator’s manual for proper
shut down procedures.

MAINTENANCE & ADJUSTMENTS
NOTE: Before performing any service or maintenance,
prepare generator according to the directions that are
located in the generator operator’s manual.
• Check alternator windings for buildup of dirt,
oil, or any other substances. If found:
• Use a damp cloth to wipe exterior surfaces
clean.
• Use a soft bristle brush to loosen caked on
dirt, etc.
• Use a vacuum cleaner to pick up loose dirt
and debris.
• Use low pressure air (not to exceed 25 psi)
to blow away dirt.
• Check alternator intake and exhaust venting
openings (bearing cover and bell housing
screen) to ensure airflow is not obstructed.
Clean as needed.
• Periodically check bearings for excessive
vibrations, unusual noises, grease leaking,
etc.
• Before operation, check the resistance of the
insulation by performing the Insulation
Resistance Test.
Voltage Adjustment
The AVR is adjusted at the factory to regulate 240V in
terminals L1 and L2. Voltage adjustment is possible
with a 25-turn potentiometer between 180 - 260V.
• Turn clockwise to increase the voltage
output.
• Turn counterclockwise to decrease the
voltage output.
Frequency Compensation
NOTICE: The Frequency Compensation is preset at
the factory. In most cases it cannot be set in the field
due to the engine having an electronic governor.
The roll off point is the frequency at which the
generator voltage starts to decrease.
The VR3.1 has the roll-off point preset to 55 Hz in the
60 Hz mode and 45 Hz in the 50 Hz mode.
To change the roll-off point:
1. Adjust engine speed to the desired rated speed
(50 or 60 Hz).
2. Set the voltage to the desired setting at rated
speed.
3. Adjust engine speed to the desired roll-off
point.
4. Turn the potentiometer clockwise until the
voltage starts to drop off.
5. Then adjust the potentiometer
counterclockwise until the voltage returns to
rated voltage.
6. Re-adjust engine speed to rated speed.
Stability Adjustment
System stability determines how fast the generator can
respond to changes in the load condition.
NOTICE: System stability is preset at the factory.
Decreasing the stability makes the generator respond
faster to changes in the load condition. If the stability of
the regulator is decreased too much, the generator will
tend to hunt under steady state conditions. Change the
stability of the generator by turning the Stability Adjust
Potentiometer Screw on the AVR.
• Turn screw clockwise to increase stability.
• Turn screw counterclockwise to reduce
stability.

TROUBLESHOOTING
The following procedures are used to troubleshoot an
alternator that does not produce voltage.
Flashing the Field
Residual magnetism may be lost or weakened if the
generator is not operated for long periods of time,
during transport, or due to other situations.
1. Set generator system switch to OFF.
2. Remove the 15 Amp control panel fuse.
3. Ensure that the generator is not rotating and
that all terminals are disconnected.
4. Turn circuit breaker to OFF position.
5. Disconnect exciter stator leads F+ and F- from
the AVR.
6. Connect positive battery cable to the F+
terminal.
7. Connect the negative battery cable to the F-
terminal.
8. Connect battery leads for approximately 3 to 5
seconds and then disconnect battery from F+
and F-.
9. Start the engine and run at rated RPM with no
load and check voltages.
• If voltage is within specifications, the
procedure is complete.
• If voltage output improves, attempt an AVR
adjustment as described in Start-Up.
• If voltage is not within specifications,
proceed to Test for No AC Output.
Bypass the AVR
NOTE: The generator “No Load” voltage is dependent
on exciter input voltage and generator speed. With the
generator operating at rated speed and 12 VDC
applied to the exciter field, the terminal voltage of the
generator will be near rated value.
1. Set generator system switch to OFF.
2. Remove the 15 Amp control panel fuse.
3. Gain access to the AVR.
4. Disconnect exciter stator leads F+ and F- from
the AVR.
5. Connect positive battery cable to the F+
terminal.
6. Connect the negative battery cable to the F-
terminal.
7. Reinstall the 15 Amp fuse.
8. Start the generator system according to the
procedures listed in the operator manual.
9. Measure the terminal voltage, and compare
with rated voltage.
• If the specified voltage is present during test
but not when AVR is connected, replace the
AVR.
• If the specified voltage is not present,
proceed to Test Alternator Windings.
Test Alternator Windings
There are four components containing windings that
form an electrical path of low resistance. Each
component can be checked for resistance.
To check winding for resistance:
1. Disconnect all electronic components and the
AVR.
2. Using meter, measure the winding resistance of
the following components:
• Main Rotor
• Main Stator
• Exciter Rotor
• Exciter Stator
3. Verify measured values against those listed in
the table below.
NOTE:
These very small resistances require precision
test equipment to obtain accurate measurements.
However, a standard meter will provide a good
indication of winding continuity.
• If winding resistance is acceptable, proceed
to Insulation Resistance Test.
• If winding resistance is not acceptable,
repair or replace as necessary.
Insulation Resistance Test
This test measures the quality of the insulation
materials that keep the electrical windings and the
alternator’s steel core separated.
Dust, dirt, and moisture can cause the insulation to
erode over time. Most winding faults are due to a
problem in the insulation system.
Winding insulation can be checked on the main stator
and rotor and on the exciter stator and rotor.
NOTE: To access diodes, remove the bearing cover.

1. Disconnect all electronic components and the
AVR.
2. Use jumper wires and connect in such a way to
bypass the diodes on the rotating diode
assembly.
3. Set meter to measure Ohms and connect
between an output lead terminal and ground.
4. Measure value of insulation resistance for all
windings to ground and between phases.
Measured values should be greater than 2 M
Ω.
• If insulation resistance is not acceptable, dry
out or clean the alternator windings then re-
test. Repair or replace as necessary.
• If insulation test is acceptable, proceed to
Diode Test.
5. Remove jumper wires from diodes.
Dry Alternator Windings
One or more of the following methods can be used to
dry out the windings.
1. Push hot air through the alternator using
heaters and blowers. Make sure the air can
flow freely through the alternator. Be careful not
to overheat the windings or other generator
components which could cause permanent
damage.
2. Disconnect AVR and run for 15 minutes.
3. Oven dry the alternator for up to 3 hours at
140
°F (60°C). Make sure to remove AVR
before oven drying.
Once the insulation resistance is raised above 2 M
Ω,
the alternator can be put into service.
Diode Test
NOTE: To access diodes, remove the bearing cover.
1. Remove the 2 main rotor leads from the rectifier
assembly.
2. Remove the 3 exciter rotor leads from the
rectifier assembly.
• The diodes and the diode test leads will
remain mounted to the posts during the
testing process.
3. Set multimeter to Ohms position.
4. Place one test lead on the diode lead terminal
post. At the same time, touch the other test
lead to the diode mounting nut.
5. Reverse the test lead probes and repeat
Step 4.
6. Using Steps 4 and 5, test the six diodes in the
forward and the reverse directions.
• If the diode is GOOD, greater resistance will
be measured in one direction than the other.
• If the diode is SHORTED, the meter will read
“0” or, the resistance will be very low in both
directions. Replace the rectifier assembly if
any one of the diodes are shorted.
• If the diode is OPEN, the meter will have an
infinity reading in both directions. Replace
the rectifier assembly if any one of the
diodes are OPEN.
Replace the Rectifier Assembly
1. Disconnect the exciter stator leads F+ and F-
from the AVR.
2. Remove the rear bearing cover.
3. Using a 3-jaw puller, remove the bearing from
the rotor shaft.
4. Disconnect all the wires to the rectifier
assembly.
5. Remove the rectifier assembly.
6. Replace with new rectifier assembly. Use 242
Loctite® on all screws and reconnect the wires.
7. Replace the bearing on the shaft.
8. Install on the rear bearing cover.
