SECTION 1 SAFETY PRECAUTIONS AND SIGNAL WORDS
1-1. GENERAL INFORMATION AND SAFETY
A. General
Information presented in this manual and on various la-
bels, tags, and plates on the unit pertains to equipment
design, installation, operation, maintenance, and trou-
bleshooting which should be read, understood, and fol-
lowed for the safe and effective use of this equipment.
B. Safety
The installation, operation, maintenance, and trouble-
shooting of arc welding equipment requires practices
and procedures which ensure personal safety and the
safety of others. Therefore, this equipment is to be in-
stalled, operated, and maintained only by qualified per-
sons in accordance with this manual and all applicable
codes such as, but not limited to, those listed in the Arc
Welding Safety Precautions of the welding power
source Owners Manual.
1-2. SAFETY ALERT SYMBOL AND SIGNAL
WORDS
This safety alert symbol is used with the signal
words WARNING and CAUTION to call atten-
tion to the safety statements.
WARNING statements identify procedures or
practices which must be followed to avoid seri-
ous personal injury or loss of life.
CAUTION statements identify procedures or
practices which must be followed to avoid minor
personal injury or damage to equipment.
IMPORTANT statements identify special instructions
necessary for the most efficient operation of this
equipment.

2-1. DESCRIPTION
The pressurized flux delivery system is designed for use
with the semiautomatic and automatic Submerged Arc
Welding (SAW) process and includes two pieces of
equipment: a GA-60CF gun and an AFT-100 flux tank.
An optional FT-1 cart is available to make the system
portable. A wire feeder and constant voltage welding
power source are required to complete the package.
The alpha-numeric designations of the components are
explained as follows:
Gun:
G = Gun
A = Air Cooled
60 = Ampere Rating: 600 Amperes
C = Curved Head Tube
F = Flux (For Flux Use)
The gun is equipped with a trigger lock for operator com-
fort during long welds. The gun trigger is dual purpose
it controls flux flow and energizes the wire feeder.

SECTION 3 INSTALLATION
3-1. CART ASSEMBLY AND COMPONENT IN-
STALLATION (Figure 3-1)
To assemble cart and components, proceed as follows:
WARNING: FALLING EQUIPMENT can
cause serious personal injury and equip-
ment damage.
Use lifting bracket to lift unit only, NOT any
other heavy options, accessories, or devices.
Use equipment of adequate capacity to lift
the unit.
1. Assemble cart, if applicable, as shown in
Figure 3-1. Be sure all screws, nuts, etc., are
tightened securely.
2. Lifting eyes are provided on the sides of the tank
for handling purposes when the tank is not in-
stalled on a cart (see Figure 3-2).
3. Once the cart is assembled and components in-
stalled, the unit can be lifted with a hoist or over-
head crane using the lifting bracket on cart (see
Figure 3-1).
4. Install flux tank on cart, if applicable, as shown in
Figure 3-1. Tighten all mounting hardware
securely.
5. If applicable, install wire feeder on cart as shown
in Figure 3-1. Tighten screws securely.
3-2. FLUX TANK CONNECTIONS (Figure 3-2 And
Figure 5-1)
To make flux tank connections, proceed as follows:
1. Connect gun flux hose to flux tank fitting, and se-
cure with supplied hose clamp (see Figure 3-2
and Figure 5-1).
2. Obtain appropriate air hose and air hose fitting,
and connect air supply to air hose fitting on flux
tank. This fitting will accept standard air hose
connections. After checking for proper connec-
tion, disconnect air supply.
3-3. GUN/WIRE FEEDER CONNECTIONS
(Figure 3-1)
IMPORTANT: If an optional gun/feeder adapter kit is to
be used, make gun/feeder connections according to the
instructions furnished with the kit.
A. Gun/Feeder Connector Installation
1. Loosen the gun/feeder connector securing knob
on wire feeder drive housing (see wire feeder
Owners Manual for location).
IMPORTANT: Install connector so that outlet wire guide
is as close to drive rolls as possible without touching.
2. Insert the gun/feeder connector into opening in
housing (see Figure 3-1).
3. Tighten the gun/feeder connector securing knob.
B. Gun Trigger Connections
1. Locate TRIGGER receptacle on wire feeder
control.
2. Connect gun trigger plug to this receptacle and
secure.
3-4. GUN TRIGGER OPERATION (Figure 3-1)
FLYING FLUX PARTICLES can puncture
eyes and skin: WELDING WIRE can cause
puncture wounds.
Do not point gun toward any part of the body,
any conductive surface, or other personnel.
Do not depress gun trigger until ready to be-
gin welding.
The gun trigger has two standard features: a locking de-
vice, and control of both flux flow and wire feeder.
The locking device allows the trigger to be held fully de-
pressed providing operator comfort on long or sustained
welds.
The control of flux flow and wire feeder is obtained by
depressing the trigger. Up to approximately 2/3 depres-
sion will allow partial flux flow only without energizing the
wire feeder. Full depression gives full flux flow and ener-
gizes wire feeder.

3-5. FILLING FLUX TANK (Figure 3-2)
WARNING: ELECTRIC SHOCK can kill; FLY-

Do not touch live electrical parts.
Shut down welding power source and wire
feeder and be sure they cannot be accidental-
ly energized.
Wear proper eye, hand, and body protection.
Do not use wet or damp flux.
Keep foreign material out of flux system.
Use reclaimed flux only which has been sifted
through 0.062 in (1.57 mm) mesh.
Close air line valve before disconnecting air
supply.
After air supply is turned off or disconnected,
bleed pressure from tank before opening top
or bottom cover(s).
IMPORTANT: Consult the flux manufacturer for the
proper ratio of new to reclaimed flux.
IMPORTANT: To bleed air pressure from tank, pull out
and hold safety valve bleed handle until pressure is re-
lieved (see Figure 3-2).
To add flux, proceed as follows:
1. Close air valve, bleed pressure from tank, and
disconnect air supply.
2. Remove cover from tank slowly. (A screen is pro-
vided inside the tank and must remain in place.)
3. Place supplied funnel in tank opening, and pour in
flux. Prescreen reclaimed flux through 0.062 in
(1.57 mm) mesh before adding to tank.
4. Remove funnel and reinstall cover tightly on tank.
To change to a different flux, proceed as follows:
1. Close air valve, bleed pressure from tank, and
disconnect air supply.
2. Remove bottom tank cover (see Figure 3-2), and
drain existing flux into an appropriate container.
3. Reinstall bottom tank cover tightly.
4. Add desired flux to tank according to the preced-
ing instructions.
3-6. FLUX FLOW AND REGULATOR PRESSURE
ADJUSTMENT
WARNING: ELECTRIC SHOCK can kill; FLY-
ING FLUX PARTICLES can puncture eyes
and skin; WELDING WIRE can cause punc-
ture wounds.
Do not touch live electrical parts.
Shut down welding power source and wire
feeder and be sure they cannot be accidental-
ly energized.
Do not point gun toward any part of the body,
any conductive surface, or other personnel.
Wear proper eye, hand, and body protection.
1. Fill flux tank according to Section 3-5.
2. Connect air supply to tank, and open air valve.
3. For normal welding conditions, adjust the regula-
tor air pressure adjustment for 30 psi (207 kPa)
on air pressure gauge (see Figure 3-2). If neces-
sary, readjust air pressure for different welding
conditions. If the flux is pushed up and over a
boom, or the hoses are extended, the pressure
will also have to be increased.
4. Depress gun trigger approximately 2/3 of its trav-
el without energizing the wire feeder, and check
for desired flux flow.
IMPORTANT: If regulator pressure is reduced 6 psi or
more, air may bleed off through opening on rear of
regulator.
5. Close air valve, bleed pressure from tank, and
disconnect air supply.
SECTION 4 SEQUENCE OF OPERATION
4-1. SUBMERGED ARC WELDING (SAW)
WARNING: EXPOSED ARC RAYS can burn
eyes and skin; FLYING FLUX PARTICLES
can puncture eyes and skin.
Do not allow flux flow to stop while welding.
Do not use wet or damp flux.
Do not pinch flux feed hose.
Ensure continuous air supply to flux system.
Keep foreign material out of flux system.
Use reclaimed flux only which has been sifted
through 0.062 in (1.57 mm) mesh.
Wear proper eye, hand, and body protection.
Close air line valve before disconnecting air
supply.
After air supply is turned off or disconnected,
bleed pressure from tank before opening top
or bottom cover(s).
After connecting air supply, open air line valve
to pressurize tank.
Do not allow flux flow to stop while welding to
avoid being exposed to a bare arc. The arc must
be covered at all times to prevent arc flashing.
ELECTRIC SHOCK can kill.
Do not touch live electrical parts.
Do not energize welding power source or wire
feeder until instructed to do so.
Do not touch welding wire or any metal part in
contact with it while welding.

FUMES AND GASES can seriously harm
your health.
Ventilate to keep from breathing fumes and
gases.
If ventilation is inadequate, use approved
breathing apparatus.
WELDING WIRE can cause puncture
wounds.
Do not point gun toward any part of the body,
any conductive surface, or other personnel.
MAGNETIC FIELDS FROM HIGH CUR-
RENTS can affect pacemaker operation.
Wearers should consult with their doctor be-
fore going near arc welding, gouging, or spot
welding operations.
Welding wire and metal parts in contact with it
carry weld current when the gun trigger is de-
pressed and the welding power source contac-
tor is energized. See Owners Manual for basic
welding safety information.
1. Assemble, install, and connect components as
applicable as instructed in Section 3.
2. Make connections to welding power source as in-
structed in power source and wire feeder Own-
ers Manuals.
3. Fill tank with flux as instructed in Section 3-5.
4. Connect air supply to tank, open air valve, and
adjust pressure as instructed in Section 3-6.
5. Energize wire feeder and welding power source.
6. Begin welding.
4-2. SHUTTING DOWN
1. Shut down wire feeder and welding power
source.
2. Close air valve, bleed pressure from tank, and
disconnect air supply.
SECTION 5 MAINTENANCE
IMPORTANT: Every six months inspect the labels on
this unit for legibility. All precautionary labels must be
maintained in a clearly readable state and replaced
when necessary. See the Parts List for part number of
precautionary labels.
5-1. GUN INSPECTION AND UPKEEP
WARNING: ELECTRIC SHOCK can kill; FLY-
ING FLUX PARTICLES can puncture eyes
and skin; WELDING WIRE can cause punc-
ture wounds.
Do not touch live electrical parts.
Shut down welding power source and wire
feeder and be sure they cannot be accidental-
ly energized before inspecting, maintaining,
or servicing gun.
Close air valve, bleed pressure from tank,
and disconnect air supply.
Usage and shop conditions will determine frequency
and type of maintenance required. At minimum, inspect
equipment every three months as follows:
1. Inspect gun for broken areas, cracks and loose
parts; tighten, repair and replace as required.
2. Carefully remove any weld spatter or foreign mat-
ter which may accumulate around the nozzle ori-
fice and inside nozzle.
3. Repair or replace as required all hoses and
cables; give particular attention to frayed and
cracked insulation and areas where it enters
equipment.
4. Remove grease and grime from components;
moisture from electrical parts and cables.
CAUTION: FLYING DIRT AND METAL PAR-
TICLES can injure personnel and damage
equipment.
Point gun liner only in a safe direction away
from personnel and equipment when clean-
ing with compressed air.
5. Blow out the casing with compressed air when
changing wire. This removes any loose metal
chips and dirt that may have accumulated.
5-2. FLUX SYSTEM UPKEEP
WARNING: ELECTRIC SHOCK can kill; FLY-
ING FLUX PARTICLES can puncture eyes
and skin; WELDING WIRE can cause punc-
ture wounds.
Do not touch live electrical parts.
Shut down welding power source and wire
feeder and be sure they cannot be accidental-
ly energized before inspecting, maintaining,
or servicing.
Close air valve, bleed pressure from tank,
and disconnect air supply.
IMPORTANT: Flux is very abrasive and has a wearing
and clogging effect on all parts and pieces exposed to it.
Good maintenance is essential for proper operation.
Usage and shop conditions will determine frequency
and type of maintenance required. At minimum, inspect
equipment every three months as follows:
1. Using a soft brush or cloth, clean dirt and flux par-
ticles off all components.

2. Inspect all component mounting bolts, and tight-
en if necessary.
3. Inspect flux hose and air lines for damage and
leaks. Be sure clamps are tight. Repair or replace
as required.
4. Remove tank cover, and examine flux screen in-
side tank. Clean out any large particles if
necessary.
5-3. CHANGING MONOCOIL LINER (Figure 5-1)
WARNING: ELECTRIC SHOCK can kill; FLY-
ING FLUX PARTICLES can puncture eyes
and skin; WELDING WIRE can cause punc-
ture wounds.
Do not touch live electrical parts.
Shut down welding power source and wire
feeder and be sure they cannot be accidental-
ly energized before working on gun compo-
nents.
Close air valve, bleed pressure from tank,
and disconnect air supply.
Do not point gun toward any part of the body,
any conductive surface, or other personnel.
IMPORTANT: Whenever the monocoil liner is changed,
blow out both the monocoil liner and monocoil casing
with compressed air.
1. Cut off any portion of the electrode wire which ex-
tends beyond the end of the nozzle.
2. Retract remaining electrode wire onto wire spool.
3. Disconnect gun from wire feeder and flux tank,
and lay gun out flat (no coils in cable/conduit).
4. Remove outlet wire guide from gun/feeder
connector.
5. Loosen setscrew in gun handle and large set-
screw in gun/feeder connector (see Figure 5-1).
6. Pull out monocoil liner from gun/feeder connector
end of casing.
CAUTION: FLYING DIRT AND METAL PAR-
TICLES can injure personnel and damage
equipment.
Point gun liner only in a safe direction away
from personnel and equipment when clean-
ing with compressed air.
7. Blow out gun casing or liner with compressed air
whenever the wire or liner is removed.
8. Insert new liner fully into casing and tighten both
setscrews to hold liner in place.
CAUTION: OVERTIGHTENING MONOCOIL
LINER SETSCREWS will damage liner.
Do not overtighten setscrews.
9. Reinstall outlet wire guide into gun/feeder
connector.
10. Cut off new liner so that is sticks out approximate-
ly 1/8 in (3.2 mm) from wire guide.
11. Reconnect gun to wire feeder and flux tank.
12. Thread electrode wire through gun (see wire
feeder Owners Manual).
13. Reconnect air supply to flux tank.
14. Resume operation.

5-4. CHANGING CONTACT TUBE (Figure 5-1)

Do not touch live electrical parts.
Shut down welding power source and wire
feeder and be sure they cannot be accidental-
ly energized before working on gun
components.
Close air valve, bleed pressure from tank,
and disconnect air supply.
Do not point gun toward any part of the body,
any conductive surface, or other personnel.
1. Remove the nozzle extension if applicable.
2. Cut off any portion of the electrode wire which ex-
tends beyond the end of the contact tube.
3. Remove the contact tube.

4. Install new contact tube.
5. Reinstall the nozzle and extension if applicable.
6. Reconnect air supply to flux tank.
7. Resume operation.
5-5. CHANGING WIRE SIZE (Figure 5-1)

Shut down welding power source and wire
feeder and be sure they cannot be accidental-
ly energized before working on gun
components.
Close air valve, bleed pressure from tank,
and disconnect air supply.
Do not point gun toward any part of the body,
any conductive surface, or other personnel.
To change the size of the electrode wire, the only gun
part necessary to change is the contact tube. It may be
necessary to change the wire feeder inlet wire guide
see wire feeder Owners manual for information.
IMPORTANT: Whenever the electrode wire size is
changed, blow out both the monocoil liner and monocoil
casing with compressed air.
1. Remove the nozzle and extension if applicable.
2. Cut off any portion of the electrode wire which ex-
tends beyond the end of the contact tube.
3. Remove the contact tube.
4. Retract remaining electrode wire onto wire spool.
CAUTION: FLYING DIRT AND METAL PAR-
TICLES can injure personnel and damage
equipment.
Point gun liner only in a safe direction away
from personnel and equipment when clean-
ing with compressed air.
5. Blow out gun casing or liner with compressed air
whenever the wire or liner is removed.
6. Install the appropriate contact tube.
7. Reinstall the nozzle and extension if applicable.
8. Make necessary changes to wire feeder to ac-
commodate new wire size.
9. Thread new size electrode wire (see wire feeder
Owners Manual).
10. Reconnect air supply to flux tank.
11. Resume operation.
5-6. REGULATOR MAINTENANCE
The dryer contains silica desiccant to dry excess mois-
ture coming from the filter regulator. Check the color
code located on the metal bowl for the condition of the
desiccant. Replace when necessary.
SECTION 6 TROUBLESHOOTING
6-1. GENERAL

ture wounds.
Do not touch live electrical parts.
Shut down welding power source and wire
feeder and be sure they cannot be acciden-
tally energized before inspecting, maintain-
ing, or servicing gun.
Close air valve, bleed pressure from tank,
and disconnect air supply.
Do not point gun toward any part of the body,
any conductive surface, or other personnel.
Troubleshooting to be performed only by qualified
persons.
It is assumed that the unit was properly installed accord-
ing to Section 3 of this manual, the operator is familiar
with function of controls, the unit was working properly,
and that the trouble is not related to the welding process.
The following chart is designed to diagnose and provide
remedies for some of the troubles that may develop in
this unit.
Use this chart while performing troubleshooting proce-
dures. If the trouble is not remedied after performing
these procedures, the nearest Factory Authorized Ser-
vice Station/Service Distributor should be contacted. In
all cases of equipment malfunction, the manufacturers
recommendations should be strictly followed.

6-2. TROUBLESHOOTING
TROUBLE PROBABLE CAUSE REMEDY
Flux stops flowing while
welding.
Restricted flux feed hose. Check flux hose and remove any kinks or ob-
structions.
Restricted air hose or no air
supply to flux tank.
Check air hose and remove any kinks; check
air supply to flux tank.
Pressure setting too low. Readjust regulator pressure, and check flux
flow according to Section 3-6.
Flux chunks. Remove flux from tank, and sift through 0.062
in (1.57 mm) mesh according to Section 3-5.
Wet or damp flux Remove flux from tank, and replace with dry
flux according to Section 3-5.
Extended flux hose. Readjust regulator pressure, and check flux
flow according to Section 3-6.
Flux blows out of gun. Pressure setting too high. Readjust regulator pressure, and check flux
flow according to Section 3-6.
Clogged air vents in gun
nozzle.
Clean air vents with compressed air.
