a.“KVALCAM Software” means the KVALCAM computer application installed in the KVAL

b.“Install” means storing of the KVALCAM Software in the computer component of the KVAL
Machinery.
c.“Use” means executing the KVALCAM Software for purpose of operating the KVAL
Machinery and use of the documentation for properly operating KVALCAM Software.

Grant of License

a.Licensor hereby grants Licensee a non-exclusive, non-transferable license to Use the KVAL-
CAM Software upon payment of all amounts due for the purchase of the related KVAL Machin-
ery.
b.Licensee will make no copies of the KVALCAM Software or alter the KVALCAM Software
in any way. Title to the KVALCAM Software will remain vested in Licensor, and nothing in this
License will give or convey any right, title or interest therein to Licensee except as a licensee.
c.Licensee agrees that it will use the KVALCAM Software or related documentation directly or
indirectly for the benefit of Licensee, and only pursuant to the scope of the grant of the License
set forth herein.

Overview of the Endeavor System
Central Operator’s Station
A central computer and KvalCAM software to is used to operate the
entire door line. Door file creation software is included and allows
locks, lights, viewers and edge detailing to be combined into a single
door file referenced from the screen, a bar-code label or (optional)
chip embedded in the door . Extensive machine diagnostics are
included, as well as internet support and connectivity for remote sup-
port via our offices in Petaluma.
ON-3 Feeder
The KVAL ON-3 Door Feeder automatically lifts individual doors from a
stack up to 7 feet high and places the door onto a powered roll table
where the door can be fed to the next machine manually with a
'Call Door' switch or automatically fed when the next machine
in the line is ready to receive a door. Cycle time is approxi-
mately 20 seconds.
The door stacking mechanisms are based on a standard KVAL
ON-3 Door Stacker which includes a power roll conveyor and
pick and place door lift, but using Schmalz vacuum platens rather
than the standard end gripper.
Wire guards are attached to the ON-3 frame on three sides. A slot opening
will be provided to allow the door to be fed to the next machine. (Optional)
Note: Minimum ceiling height required for clearance for the
clamp assembly is at maximum
Maximum door stack height will be 84".
A variable speed drive is installed, with controls, to match the feed speed of the machine line.

DL-NCD and Invert Station
The DL-NCD is a Numerically-Controlled Door Light Cut-Out Machine
equipped with AC servo control for all three axes of cutting, ‘X’ (Length
of the door), ‘Y’ (width of the door), and ‘Z’ (Depth into the face
of the door). The ‘Z’ axis servo control makes it simple to
program for security locks where the face bore is
machined to a precise depth. The operator may
reduce the plunge speed to minimize tear-out in the
bottom face when machining small diameter holes.
When the DL-NCD is used as a drill, de-burring on the
bottom face may be required.
The DL-NCD is equipped with an automatic feed and width
adjust system to automatically receive doors, position the door
against the stop, clamp the door and start the machining sequence if
the instructions have been downloaded. The DL-NCD can process doors
that vary in height from 6’-6” to 8’-0”, 12” to 3’-6” in width and 1-3/4” in
thickness. Minimum distance from edge of cutout to edge of door is 1-1/2" on both
sides.
The direct drive high frequency spindle motor for cutting the door is equipped with an automatic
tool changer and access to eight (8) additional tool holders which are placed in a fixture along the
fixed side of the machine. Programs can call for an automatic tool change and RPM adjustment
for wood, fiberglass or steel doors. Individual door light patterns are created at the machine con-
sole, or remotely using a standard PC. The DL-NCD includes an industrial PC with a standard
Ethernet connection for file transfer and library backup, as well as occasional internet support and
updates from KVAL.
All DL-NCD installations require that the integrated PC computer has access to broadband inter-
net for real-time diagnostics and program updates. On-board diagnostic programs allow the user
to determine the source of operating errors and failures, even after they have occurred. A tool
holder stand and torque wrench are included so tool changes may be done quickly and accurately.
STANDARD ORIENTATION: Standing at the fixed fence, the DL-NCD feeds from left to right.
Entry doors are oriented sill end leading, with the lock side against the fixed fence. Doors are usu-
ally aligned so the lock side of the door is against the fixed fence to ensure the lock bore backset
is accurate.

Automatic Door Invert Station (Option for DL-NCD)
A fully automatic door station designed to invert door slabs after the
DL-NCD door processor. After auto in-feed with powered
rolls, the door is inverted sideways and realigned for
reverse feed back into the DL-NCD.
Endeavor
The ENDEAVOR is a fully automatic computer controlled door
machine capable of simultaneously routing both the lock stile
and hinge stile. Corner squaring chisels are standard for hinge
pockets and lock face plates. Pilot hole drilling is also
standard for hinges, and is available as an option
for lock face plates.

Endeavor to work directly in line with the
KVAL DL-NCD: The lock side is fixed
while the hinge side adjusts to match door
width.
Normally door specifications are automatically
transferred to the machines computer just as a door
enters from a KVAL DL-NCD, so no operator intervention
is required. All functions are automatic including adjustment
for door thickness, width, length, door positioning, setting head angle at 0 degree or 3
degree, clamping, and detection of exact door top location on both lock stile and hinge stile. The
automatic cycle includes all machining operations, followed by unclamp and out-feed.
For the lock side, the machining carriage features three heavy duty three phase spindle routers: a
12HP motor for mortise lock and cylinder bores, and two 7-1/2 HP motors, with one motor with
left had rotation and the second motor with right hand rotation to process hardware templates
requiring routing through the top or bottom door faces – such as T strikes, or through the stile end
for an auto flush bolt. The entire head pivots from zero to three degrees on precision Timken bear-
ings as part of the automatic sequence.

The lock carriage X axis travel is 122", the Y axis travel is 20" and Z axis travel is
9-1/2". Feed speeds up to 2400 inches per minute can be programmed. This 'X' axis travel allows
the head to machine the full length of the lock stile for top and bottom flush bolts or multi-point
lock hardware on a 10'-0" door.
For hinge side machining, two additional independent carriages simultaneously process hinge
mortises while the lock is being detailed. Each carriage includes two heavy duty 3 HP 3 phase
high frequency motors which also pivot either for 0 or 3 degree bevel, again with precision Tim-
ken bearings. One motor is right hand rotation and the second motor is left hand rotation. The
computer automatically selects the proper motor to cut into the door to eliminate chip-out and
then switches to the second motor to prevent chip-out at the other end of the hinge. Programming
is available for Soss hinges and intermediate pivots.
Each hinge routing carriage also includes a pre-drilling motor for hinge screws and corner squar-
ing chisels for square hinges. The pre-drill motor on each carriage is a high frequency 23,000
RPM spindle equipped with a quick change chuck. Programmed drill motion processes pilot holes
in succession for a variety of hinge sizes. The corner squaring chisels can be selected to automati-
cally square the corners of hinge pockets machined with a 1/2" router bit.
Almost any combination of hinge spacing can be easily programmed with both carriages simulta-
neously machining two hinge pockets and automatically machining the third pocket, or fourth
pocket, in a second operation. Typical overall cycle time for doors with four hinges, squared and
drilled for screws, and including lock detailing for either a cylinder or mortise lock will be under
sixty seconds door to door. The cycle will be slightly higher when door width changes, and up to
twice as long for doors with a T strike combined with a top and bottom flush bolt.

ON-3 Stacker (Option TD)
This station combines the functions of a door stacker with a packaging
machine, dispensing and cutting two strips of polyethylene foam
between each door. Foam width is assumed to be approximately
4”.
The door stacking mechanisms are based on a standard
KVAL ON3 Door Stacker which includes a power roll con-
veyor and pick and place door lift, but using Schmalz vac-
uum platens rather than the standard end gripper. The
vacuum system avoids gripping clamps on the door ends
that conflict with the foam dispensers, and eliminates prob-
lems with door positioning when door width varies. Doors
are lifted from the conveyer, then lowered and stacked along-
side the outside of the conveyor.
This version adds mechanism and programming to automatically lay
two strips of polyethylene foam as each door is stacked, automatically
adjusting foam positions to the door width, so strips are consistently located along the outside
of the door face.
All doors regardless of length will be stacked flush to one end towards the off-feed end of the
power conveyor. Door width is also stacked flush along one edge. Foam length will be auto-
matically determined based on the length of the next door waiting to be stacked. If a longer
door is stacked above a shorter door then excess tape will be cut to avoid mechanical conflict
between the foam strip pulling shuttle and the next door.
For simplicity, a heavy duty scissor lift is also incorporated in the design so each door is stacked at
a fixed height. The lift lowers by one door thickness each time a new door is added to the stack.
This eliminates the need raise and lower the roll dispensers, foam clamps, hot knives and the foam
strip pulling shuttle. It is also assumed that door stacks will be no more than 40 doors high.
The foam dispensing system is very similar in design to the newest Esse 2 packaging machine at
Wausau Supply, but with two dispensers to lay two strips. The inside strip, closest to the power
conveyor frame work is fixed in position aligned with the fixed long edge of the door stack. The
outside roll assembly will auto adjust to agree with the next door on the conveyor if the next door
is the same width or wider, but if the next is narrower, then the tape will be applied inwards to
support the narrow door about to be stacked.returns across the door pulling foam from the reels,
then stopping just beyond the door end. The next door is lowered on top of the foam, and while it
remains under tension, the hot knives cut the foam to length – and the cycle repeats.
After a door is placed on the stack, and the vacuum lifter returns above the conveyor, a foam
clamp shuttle will move from the far end of the door stack across the door of the ends of foam
tape clamped just inside the hot knives. This movement is via servo motor control and Brecoflex
belting, supported on precision rail bearings on the outside face of the conveyor table framework.

Safety First!
This machine is a powerful electro-mechanical motion control
system. You should test your motion system for safety under
all potential conditions. Failure to do so can result in dam-
age to equipment and/or serious injury to personnel.
Safety Sheet Sign-Off Sheet
At the end of this chapter, there is a safety sign-off sheet. It lists personnel and machine safety cri-
teria to understand before operating the machine. It is highly recommended that personnel operat-
ing, working on a machine meet the criteria listed in this sheet. It is recommended the sheet be
signed and kept for records. See “Safety Sign-Off Sheet” on page 1-22.
Safety Terminology of Labels
In addition to the nameplate, KVAL machines may have other warning labels or decals that pro-
vide safety information to operators. Safety labels should be clearly visible to the operator and
must be replaced if missing, damaged, or illegible.
There are three types of warning labels or decals:
DANGER means if the danger is not avoided, it will cause death or serious injury.
WARNING means if the warning is not heeded, it can cause death or serious
injury.
CAUTION means if the precaution is not taken, it may cause minor or moderate
injury.
Safety Guidelines
In addition to the caution and warning labels affixed to this machine, follow the guidelines below
to help ensure the safety of equipment and personnel.
Ensure that all employees who operate this machine
are aware of and adhere to all safety precautions
posted on the machine and are trained to operate this
machine in a safe manner.
Training
Never operate the machine without proper eye and
ear protection.
Protective Gear
Never reach hands beyond safety cage. Servo
motors can unexpectedly move quickly.
Never clear screws or hinges out of the machine
while it is running.

Never perform any maintenance unless machine
is at zero state.
Never clean the machine while it is running.
Never walk away from the machine while it is
running.
When the Machine is ON
The compressed air system connected to this
machine should have a three-way air valve
for shut-off and pressure relief.
All cylinders on machine are under high
pressure and can be very dangerous when
activated. Before performing any mainte-
nance or repairs on this machine turn off the
main air disconnect. Lockout and tagout
this connection.

cleaning or when clearing jammed debris, you
must disconnect, tag out, or lock out the electrical
and air pressure systems. This should be done in
accordance with applicable state and/or federal
code requirements.
